Aluminum Honeycomb Energy Absorber with Graded Cell Thickness for Automotive Crash Box Achieving High Specific Energy Absorption and Lightweight Body-in-white Integration
The Graded-Cell-Thickness Aluminum Honeycomb Energy Absorber is an engineered crash-box core designed for automotive front-end energy management. Unlike conventional uniform honeycomb, its cell-wall thickness varies progressively along the crushing direction, transforming the load–displacement response from a sharp peak–plateau profile into a controlled, near-linear rise followed by a stable plateau. This architecture directly addresses the central trade-off in crash-box design: achieving high specific energy absorption (SEA) without transmitting excessive initial peak force into the body-in-white (BIW).
How the Gradient Works
The absorber is fabricated from 5052 aluminum honeycomb via controlled chemical etching, which reduces cell-wall thickness progressively along the component height. The resulting thickness gradient eliminates the instantaneous peak load that characterizes uniform honeycomb compression; instead, load increases gradually and linearly with displacement until the plateau stage is reached. This behavior is tunable: greater etching heights produce a softer initial stiffness and a more gradual load introduction, while the plateau stress remains governed by the unetched cell geometry.
The mechanism is fundamentally a stiffness-sequencing strategy. The front, thinner-walled cells initiate stable folding at lower force, while progressively thicker rear cells provide rising resistance as crush depth increases. This avoids the premature structural failure that can occur when a uniform core locks into a high initial peak before steady-state crushing is established.
Measured Crashworthiness Performance
In finite element studies of conical crash boxes under 600 kg impactor loading at 17 m/s, graded aluminum honeycomb filling achieved a SEA of 12.21 kJ/kg, compared with 8.67 kJ/kg for uniform honeycomb filling—a 40.83% improvement—while energy absorption rose by 45.14%. Crush force efficiency remained competitive at approximately 30%, confirming that the SEA gain is not purchased through a collapse-mode penalty.
For the honeycomb core itself, dynamic impact testing of gradient-thickness 5052 aluminum honeycomb (HGTCW) shows SEA increases of 23.5–54.6% relative to uniform-cell-wall honeycomb, with the magnitude depending on etching height and impact velocity. The gradient design thus delivers its advantage across a range of loading severities rather than at a single tuned velocity.
Body-in-White Integration and Lightweighting Contribution
The absorber is sized and configured as a replaceable crash-box core that mounts between the bumper beam and the front longitudinal member—the standard BIW load path for frontal impact energy dissipation. Aluminum crash boxes are routinely joined to bumper beams and longitudinal rails by friction welding, flange-bolted connections, or structural adhesive bonding, allowing the graded core to be integrated without redesigning the surrounding BIW architecture.
The lightweighting case is structural rather than merely material-substitution. By raising SEA, the graded absorber delivers equivalent or superior energy absorption from less core mass. At the vehicle level, aluminum-intensive BIW architectures already offer 20–30% mass reduction versus conventional steel monocoque bodies without strength loss; integrating a higher-SEA crash-box core compounds this benefit by allowing the front-end energy-management system to be downsized or the crash stroke to be shortened. The gradient also reduces the peak force transmitted to the longitudinal rails, which can permit secondary weight reduction in downstream BIW reinforcement that would otherwise be sized for peak-load events rather than average crushing force.
Pasia Industries, a professional advanced honeycomb core innovator and manufacturer, delivers versatile honeycomb-based products to the global market with more than 20 years of experience. The energy absorption honeycomb core can be produced based on conventional process with glue bonding or innovative process with machinery production with limited usage of special glue to obtain special performance such as high temperature resistance, chemical resistance etc. With sufficient technical know-how and experience, a wide range of standard and custom honeycomb energy absorbers for various applications are successfully delivered to clients with different cell sizes, core densities, crush strengths shapes and sizes. Aluminum honeycomb is the perfect material for energy absorption applications due to its high strength-to-weight ratio. It also has excellent moisture and corrosion resistance.
